Summary

Abstract:Start-up loses are one of the factors that affect the

productivity negatively in the clothing industry indiscriminately. When

a production is started, the time spent to obtain the stable speed,

productivity and planned quality level, can be effected from

production processes, machinery devices and setting of these

devices and operator skills. This means low productivity level

compared to targeted level and all this calls start-up loses. If the

model diversity is high in a production line, these loses can reach

significant levels.

Studies in recent years show that to start working with a brand new

model and comprehend each detail completely to produce take 4

days totally from the first day. Garment manufacturing of clothing

sector is moving towards much model diversity with less quantity. If

the quantity is low and the model diversity is high, this means with

the start-up loses are often encountered. Therefore, the goal of all

enterprises should be to minimize the start-up loses. Figure 1 shows

that when a new model is started working on, the productivity level is

around 70%. After 4 days this level increases slightly to around

100%. For each new model, this figure will move similarly. This figure

shows that, if the quantity is less, the average productivity cannot

reach up for instance to 90%

Due to minimize the start-up loses the things that should be done are

to minimize firstly the errors which arise from the companies

themselves. These are;

1. A proper line balancing according to the model, so to do a

job sharing to employees in a balanced way,

2. Minimizing the band setting time at the entrance of new

models through planning the production of similar patterns

consecutively,

3. Giving regular and clear work and quality instructions to

employees if necessary describing these instructions with

figures,

4. Increasing knowledge of employees by training for the new

processes of new models before the production starts and

enabling the strict controls during production,

5. Ensuring the seamless realization of reinforcement of the

main and auxiliary materials and also accessories,

6. In case of a new model or usage of different machine or

apparatus that will be used, providing the preparation of

these machines timely and fully.

When figure 1 is analyzed, it can be easily seen that to catch the

planned quantity level in the beginning of the production of a new

model is impossible because of the start-up loses. To capture the

targeted average productivity for an order, it is possible at the end of

the 4-day period in which the model is fully learned and won the

habit of working hands.

For that reason the aim of this study is to make some examination to

minimize the reasons of low productivity in the beginning of the

production and to provide to start production as high productivity

level as possible. In this study, in a clothing company, the reasons of

start-up loses are analyzed and some recommendations are

presented for the minimization of these reasons. The results

obtained in this study will be shared with clothing companies

operating in the apparel industry. Thus, it is expected to contribute to

increasing the productivity level of the companies.
